    It's the grill lid switch. If it is "open" (not shorted), the fan will shut off at 500 degrees. The switch is either not being depressed fully, or maybe a pin is bent in the connector.

    Planning the bird

    I typically buy turkeys in the 20lb range. Mine always take longer to thaw than the 4-5 lbs rule. I move them to the fridge on Wednesday, the week prior. I don't know if the size factors in, but that's consistently my experience.

    I'm wondering if the hopper door is perhaps warped or slightly sprung. When the grill heats up, it worsens the issue, and the door "pulls away" from the plunger. Just a thought.
