Too large of a firebox and you'll have a hard time managing your temps - too much of your energy will be used in the firebox itself. I would cut it shorter and weld a flat piece of steel on the end and cut the door out of that.

That's how I cook. Depending on the wood quality and cook time though I do have to supplement with charcoal periodically to keep a good bed of coals.

That's pretty thin. You want it to radiate heat and help even out the temps and 1/8" isn't much of a heat sink...1/4" is pretty standard - some guys go heavier but it takes more fuel to warm it up.

Central Wisconsin. Its a wierd year...guy I know has been making syrup for 40 years and never cooked in February...until this year. We should get a good run today but then it gets warm and stays that way for a while.

I started with milk jugs too - I used mechanics wire to hold them on. The issue we had was they weren't always big enough if you had a good day. Your finished product looks great!
I start with charcoal and then use splits for most of the cook. Typically, I have to add charcoal during long cooks to maintain a good bed of coals. I'm hoping that will change when I get some good seasoned hickory this summer.
It really depends on where the stack is. If it's over the fire box then yes, reverse flow. If it's opposite the firebox then it is a standard offset with some sort of a tuning plate installed.
Hard to say - I don't know at what temperature it starts to burn off. You may end up breathing it. Just curious, how do you know it isn't galvanized the inside?
We're still 2-3 weeks out before we tap here in central Wisconsin. It warmed up some last week and folks are getting antsy, but I don't think it pays to try much before the middle of March. I am getting excited though....
First thing I thought when I saw your tank is that it appears to be galvanized. That would be bad if it is because general concensus is that it contaminate your food when it heats up.
