That is a pretty slick idea, I just built some axles for my cooker trailer and I will say buying all new materials did not make for a cheap set of 3,500lb axles.
I am right there with you and its definitely a great idea to start with the smaller opening so all you have to do is cut it open sounds like it came right up when you didn't have all that water in there. Can't wait to see it done and some q view.
Templates definitely make life easier looks like it did a good job for you. A plasma cutter is definitely on my wish list, I don't think my oxy acetylene torch would like the wood template.

I have caught myself rephrasing a couple times as well. And we are about the same build I am just not very flexible, I couldn't get in a good position to weld like that. Instead I just generally end up tipping it on it's side and then welding as much as I can laying down over head or on my side...
