Well I am considering the gasket, I was wondering do you let it setup completely before shutting the doors, or do you let it skim over, lay some plastic wrap over the cooker and set the door down so it can form to the tank without sticking?
I use solidworks for my day job, so I use solidworks for projects at home as well. It is not something you will want to buy yourself for just an odd ball project every now and then. It is pretty expensive but one of the better 3d parametric modeling software out there.
I am liking the idea of the coal basket to grill with definitely will more then likely make one for myself. I think what I will do is build it as an ash pan, that way it catches the coal in my firebox. I could just turn around and grab it throw it on the r/f plate and start cooking right away...
I use 3/4x1/8 angle iron. I notch it out 45° on either side of the center line on one "leg" of the angle iron. This leaves just a 3/4" piece to bend 90° to form a nice rounded corner and then I just have to weld a single seam and they are very quick to make.

I went even a little heavier then what ribwizzard recommended and went flat ground 3/4 x 9 mild steel and seasoned them like you would a cast iron skillet I have used this for all my different cook racks needed and have not had one sag yet, and one rack at one point had 60lbs on it.
I may just have to give that a shot, but I am having my doors open sideways instead of up like most it will be easier on my when its on the trailer and I won't have to counter weight it.
I don't know why I didn't think of it sooner, but I am going to use the press break at work to put a slight kink in the top and bottom flanges so that I should minimize the amount of manual fit up. I did some figuring and I should have to deflect it around .033" to get it real dang close.

Well guys I got a bit more done on the trailer, I have got the wiring harness done that was a pain in the butt. But now it will be a complete harness with no loose wires to get caught up and will allow for a nice quick install this weekend hopefully.
