Sorry I haven't been online in years, but I'll try and answer some questions. Its still up and running fine.
1.) It has been converted over to pid control with dual ssr's about three years ago.

There are some people that totaly remove all the insulation and replace it,
we just took the section that we cut out for the burner and through it on the grill and cranked it up and checked it at every 100° to see for fumes/expansion it was fine al the way up to about 350 after that it started...
Dad pulled the it out of the garbage and added screws to hold the dowels in place. It has casters and is easy to wheel from the stuffing table to the smoker and then after done smoking it makes it easy to wheel outside for the spray/cool down of the sausage.

we took the plastic trim off and replaced with aluminum trim, we took some foam from the smoker and put it on our gas grill and cranked all the burners and got up to 500 and it started to expand but there werent any noticable fumes, it should be fine for us cuz we never go over 200
electric all the way. with a 5,000 watt burner we dont worry about recovery, dont have to worry about changeing tanks/ running out easier to mantain, and you dont have to worry about fumes
sorry about your luck, there customer service was very good to us when we called about a dent in our grinder, we worked out a deal to get another $50 off.
if you need to you could prolly get your credit card company involved but thats a last resort
make sure you put a heat sink on your SSR realy, even 40+ amp realys are only good for a couple of amps without a heat sink to disapate the heat, i melted one down and almost had a small fire going one time.

did you cut the cheeks out of em, there not very wide but there deep. very good. Personally i like to batter in zatterans, beer batter, or a custom mix of drakes/pancake/breadcrumbs/whatever's in the cupboard even crushed potato chips or cheese its are good to.
