You could change your firebox dimensions to be taller and narrower. That way it wouldn't stick out. Also your tank looks like a water pressure tank. It probably has a rubber bladder inside and it's probably pretty thin walled.

Your numbers sound off to me. I just built a cooker with a 24" dia tank and a 24" square FB it stuck out from the CC a half inch each side at most. Also you said the opening should be 12.77 diameter. But your planning a half moon cutout. Where did you get these numbers? Your FB should end...
I'd stay away from combination machines. If your welder breaks your down the welder. If a three in one combo unit breaks your out all 3. And I haven't heard much good about those type of machines. Stick to what you need for the job at hand.

That sounds about right to me. Did you start with charcoal or just straight wood? I start mine with a chimney or two of lit charcoal then add splits every 30-45 min. And I'll add a lit chimney every couple hours to replenish the coal base.

It helps reduce friction when smoke exits the cook chamber. But a pipe exiting straight from the top of the cook chamber is just as effective. It's personal preference, I prefer the plenum.

RF will work but it's basically your personal preference. It's a lot of extra welding. I have yet to try tuning plates, maybe on my next build. Kam is right about the exhaust if the door seals well there's no reason to stick the exhaust into the chamber. I would build a plenum and place on...
Just a personal preference, but I'd ditch the factory exhaust all together and build a plenum with a larger pipe on it. Have you considered reverse flow? I've only cooked on a reverse flow so I guess I'm partial to them.

There are ways to safely remove galvanized coating. But personally I wouldn't bother with that tank. It's way more trouble than it's worth to use that tank. And although a smoker won't typically get to a temp that's dangerous with galvanized coatings, I don't see a reason to risk it myself...
Finally finished the fabrication on the smoker itself. Next is the trailer. I ended up rolling it on 1/2" bar stock on 1" plywood and a 6 foot prybar. Worked pretty well. Gonna test fire it today to see if I need to modify anything.

When I set up my firebox I mark don't weld next to the FB/CC seam. Sometimes it's necessary to remind yourself. Cut that seam now as it's much easier to cut now than when it's up against the tank.
