This is why you need to use food grade products especially if it could melt. The stove gasket you mentioned is good because it won't melt. I have it on mine now for a few years and it needs to be replaced. I guess I smoke too much. My replacement will be the felt from bbqgaskets.com.
Propane tanks can only be filled to 80% of capacity. So a 20Lb tank can only be filled up to 16Lbs.

Propane tanks are only filled to 80% of their capacity. This allows for the gas to expand properly. They should always be weighed because if you over fill things will not be right.
Just run it through a session of smoke to see if the leaks are gone. I used some high temp RTV but it didn't last very long. For the smoke chamber you could use a felt style gasket and it will last longer.

I have a rusty FB as well and from all that I have been able to determine, the Rustoleum paint isn't good for the FB because of the temps it can get to. Go for the VHT paint as it will hold up to 2000 degrees.

Hmm, that's a different one than I have. I noticed that the one you have goes from 0 to 30 PSI and the one I have just is a 10PSI model. I wonder if that is a difference that matters.

What if you installed a needle valve between the tank and the burner to regulate the gas flow? This was you would open the regulator all the way up but the needle valve will determine how much gas is fed to the system. I have one on my Masterforge and I'll tell you I don't have much of a flame...
