    Another thing, what you are describing does not sound like a bad power cord since you say that it happens after you set the temps. It sounds like it is happening when the unit tries to send power to the heating element, something in that circuit is shorting to ground. If you have to open check...

    I think ronp has given you the best advice to start! Like ron said you might get a whole new unit! If it is shorting to ground you could get electrocuted! Don't touch it with both hands at the same time when it is plugged in or you might smoke yourself! I don't think I have to tell you this but...

    I don't think the firebox is too big at all! Rule of thumb, the firebox should be 1/3 the size of the cooking section. I think you might want to cover up that insulation with some sheet metal and get a stick or something and poke that excess insulation back up into the sidewall or maybe pulls...

    You should be fine with what you have. Put it in a fire for a while and let it burn that crap off then use it!
