I really like your idea of the heat shield... a lot. I'm going to install that tonight!
Additionally I looked pretty hard for an acceptable heating element. I found it pretty tough to find one in the 500W range which is what I was shooting for.
Here is the best pic I can get with the unit put back together. You can see how the bracket is attached to the back wall and the element just floats resting in the bracket.
It's model 20070411, so it's a gen1, 800w element. I'm guessing that the tag on the back probably has a fudge factor. I'll get some pics up tonight maybe.
I have a gen1, with the digital control on top. (at least I'm pretty sure that's what I have) I swear I heard they upgraded gen1's to 900-ishW elements at some point, and I'm fairly certain the tag on the back says 950W. I may be making all of this up, I can't remember off the top of my head...
For those of you with external smokebox mods such as mailbox, paint can with soldering iron, etc., how do you regulate the smoke entering your MES?
I personally use a paint can with soldering iron attached to an elbow... basically no different than a mailbox mod, but I fill the can with chips...

I have not had an issue with the thermal switch on mine and i've taken the smoker to 350. I had considered that may be an issue, but new thermal switches like that are really cheap. The integrity of the foam is a concern, I've probably had the smoker to 350* 6 times now and haven't noticed any...
One thing I learned today is the MES30 is grossly underpowered for cooking anything larger than 10lb or so. Today my ambient temps are in the 70's-80's and even after preheating the MES to 350* It never recovered after putting in a 19lb bird at 60*.

ok guys... after a succesful 4 hour test I think I'm ready for my second run. I have one 1/4" hole in the baffle, and I filled the quart paint can about 1/3 with a 50/50 apple/pecan mix. Pre Heated teh MES and lit the iron. once I started to see smoke i turned the iron off and let the draft feed...
I'm a tinkerer. So stock MES was out of the quetion... even for the first run. I made a new baffle ths evening with a single 1/4" hole instead of 3. So far I'm an hour into the test and have perfect smoke. I'll try to get a pic up soon.
