Mine's 1/4" and it works great. I would not go thinner than 3/16". Thicker would not hurt anything other than weight if you had some already.

I would not worry about burning it out. There is usually a real light coat of rust preventative on new steel, but it will be mostly gone by the time you finish with all the welding. Just wash it out when your done.
I got the paint from KBS Coatings. It's a little expensive, but good for 1500 deg continuous. It is charcoal gray metallic. We'll see how it holds up. Here is the first coat.

I feel your pain. I started mine about the same time as yours and said I wanted it done by Thanksgiving. looks like I am going to be cutting that close.
