Post some pics. You have a 20x20 firebox and a 85 gallon tank which you don't give the diameter of. Then you say the firebox will be sticking out each side 3.5 " ? Am I missing something? So you have a 13" diameter cook chamber?
You will want to get that door sealing better than that. All the calculations go out the window when you can drive a bus between the lid and cooker. breal out the chain and bottle jack
Neat idea on the intakes. Add some thin flat bar to block the air 100% as I see there is still some air gap. You want that air tight so if it is closed the fire goes out.
Your fine. I usually make the firebox so I get the best utilization of the 1/4" plate I am using. A few % either way doesn't matter. The height you mount it at would have more effect.
Yes you are correct on the damper . Tuning plates would be easier to fab out of 6" flat bar than messing around drilling holes in a deflector plates.
Also it would be easier to remove for cleaning

Yo may have to watch the height of the cook chamber otherwise unless you are 7' tall you will not be able to open the door all the way.
When cutting the cc door out you probably will want to reinforce the door as it will be flexible.
Rotate the tank so you don't have the weld seam in...

2./ you have welded in all in, so it is a bit late to change without alot of work. Is it going to be reverse flow or standard? Just add a large deflector plate angling down and you are good.

A client contacted me and wants a big insulated cabinet smoker 1.5 meters wide x 900 deep.
There is limited room in the kitchen and I remeber seeing on here months back some who had a cabinet smoker and made a pivot system with counter weight that hinged on the side and attached to the door...

You know where the balance point is already on the smoker by where you are lifting it from. It has to go a long way ahead to get to the center between the axles, so the doors are not going to work how they currently are.
Don't worry about a rear crossmember. cut the chasis and weld it...
