ok.. so you use some light gauge aluminum and cut a piece out bigger (1/2" overlap) than the hole... and then use some of these on the ends...

That's my plan. I will pop rivet some thin flat bar stock to the cut out. I am going to put a hinge on one end and a latch of some sorts on the other.

Guess what I did a bit of work on that then I went to Vegas and for some strange reason I forgot I had worked on it. Hmmm let me go see where I left off and I will take a few photos of what I have done so far.

Okay here is where I left this project last week. I bought a 12"x18" piece of 26 gauge non-galvanized sheet metal from HD. Cut it to 6"x18" with my jigsaw since I don't own a metal break. The 6" gives me about an inch over lap. Aligned the mid points and starting at the middle I put pop rivets in every couple inches. It did pull the curve out of the cut out a bit but not too bad. Need to add an additional rivet on the ends to pull it in more as there is a gap. I will use my snips to trim the rest around the radius corners and ends. I will either make a permatex gasket or get some thin self adhering stove gasket. I plan on mounting the pots handle in the center just for fun!

Update : After months of using this it is my favorite smoker that I have.  Yes I have 3 but this is my favorite and easiest to use.

 

Also - I have never used the bottom rack.  If you build one that is really not needed.

I use the bottom rack all of the time too. Especially starting this time of the year when we smoke more roasts. The bottom rack always has veggies that are toasting, or a batch of Smokey Au Jus. Or there's the times when I'm doing 2 butts, or two spatched birds. Or that 12 pound turkey or full picnic shoulder that won't fit on the top rack.

I too use the bottom rack often. Beer can chicken (only way it fits), extra meat, smoked potatoes and veggies. The favorite is corn in the husk for two hours, mmmmmm it's good eats.

I put taters on mine alot or use the bottom rack for a big hunk of meat that wont fit on the top rack.
