Need Help Maintaining Heat!!!

The top half of the smoker is at least an inch longer than the bottom half. It's only two weeks old, and I still have the receipt.
 
Take a look around this site for a gasket kit to fit your smoker. Very easy to install, reasonably priced and helps to create an efficient seal on the lids and between the firebox and cooking area. Might be easier than disassembling and exchanging the one you currently have.

The link below shows how a smoker works... calculations... etc.... the smokers are air tight from the FB air inlets to the top of the exhaust.. very efficient on fuel and control temps very well, if air tight.... The 1"+ gap can be filled in with roofing trim and screwed or pop riveted to the smoker body... a lot of work and no guarantees... Look at roof edge flashing, the stuff that goes on the gable end of the roof drip edge... it can be secured inside the lid to rest on the lower half... then trim as needed... the FB need to be sealed also.... and between the FB and Cook Chamber.... below is a drawing that "somewhat" represents something that might work.... If you like making stuff better than store bought, like I do, this could be a fun and very rewarding project.....

In addition to the gap between the top and bottom halves of the smoker, but there was also a visible inward dent towards the top of the bottom half. I strongly believe the dent was also allowing air to escape.

I was able to return the smoker and decided to take myself (and lack of handy skills) out of the equation and have them assemble it at the store. I just hope they get it done by Friday, which is my next day off.

Thanks for all the support and advice. Hopefully, this will alleviate some of the issues I was having.
 
you might also look into a charcoal basket (if charcoal is the main source for heat) ...


I definitely am looking into a basket. Just got to find one that fits.

I haven't heard of any for sale... your best bet will be a fabrication shop (metal shop) ... have them make one out of flattened expanded metal (#9, 3/4") ...
 
Home Depot carries expanded metal. Along with some non zinc steel bolts for legs you can make a basket to fit for cheap. Go to the search bar for all kind of ideas, type in charcoal basket. Welcome to the world of mods. Almost all of your brick and mortar store smokers are going to need something. Ask questions and you'll get all kind of suggestions.

Would this be a flat grate? If so, how would this differ from the included wire rack?
 
Alot of factory designs can be too low allowing minimal ash build up to choke you out. Look at some of the examples in the search. Legs can get you more room for ash but with out pics no way to tell. Basket design allows you larger quantity of coals if you go minion method for long cooks.

Your name implies you are a Teacher , do as you teach your students , practice  and use patience . Learn your smoker , and keep a 'Log' of all your smokes .

Do a lot of Chicken and simple cuts  (country style ribs, small Butts  and sausages).

Steve , you can have the Metal shop form a tray to the bottom ,(flat no edges) , and place in the bottom of the FB. Use pliers to pull out and empty into a metal bucket .

As a result of all of your thoughtful insight and advice, I am exchanging my non-airtight smoker for a new fully assembled one and have located and ordered a 10x10x6 charcoal basket. Now I should have no excuses not to successfully smoke meat.

Steve I'm not sure which smoker you have..I have the Brinkmann's Smoke N Pit, which looks alot like yours.

Maybe some of this would help you keeping temps.

Raise the grate. I used 4 bolts along with some washers. Better air circulation.

Make a charcoal basket. Should help keep the temps up.
